Why bag price alone gives the wrong answer

A 50 lb bag of contractor gauging plaster can cost less than a smaller bag of branded casting plaster. That does not make every bulk plaster interchangeable. The useful comparison is cost per successful mould or casting—not cost per kilogram.

USG explains that industrial plasters and gypsum cements differ mainly in the size and shape of the crystals created during manufacture. That crystalline structure changes how much water the material needs, how dense and strong it becomes, how much it expands and how it behaves in a mould. Industrial plasters commonly need substantially more mixing water than gypsum cements. In practice, lower-water gypsum cement formulations can produce denser, harder and stronger casts.

Customer rule: If failure means only remaking a weekend craft, general Plaster of Paris may be perfect. If failure means a broken master, distorted case mould, short-lived ceramic mould or lost production time, buy the material designed for that application.

DAP Plaster of Paris: the practical general-purpose choice

DAP Plaster of Paris is the approachable choice for interior plaster repairs, hobby moulds, sculpting and general craft casting. It sets quickly, sands and paints easily, and the 25 lb format gives occasional users meaningful volume without forcing them into a 50 lb industrial bag.

  • Best for: repairs, classroom or studio projects, temporary forms, simple decorative casts and customers still learning the process.
  • Move up when: thin sections break, edge durability matters, you need repeatable dimensional accuracy, or the mould itself must survive repeated production.

USG No. 1 Moulding Plaster: economical detail for patterns and mould work

Often called soft plaster or Plaster of Paris, USG No. 1 Moulding Plaster is a high-purity, general-purpose plaster. Its fine grain makes it useful for sharp detail in cast work, waste moulds and temporary patterns. It is the sensible bulk choice when you need controlled workability and clean reproduction but do not need the hardness or strength of a gypsum cement.

Pottery plaster is not simply cheap casting powder in a larger bag. USG Ultracal 30: precision tooling and case moulds

Ultracal 30 is not the automatic choice for every casting simply because it is harder. It is a traditional tooling gypsum cement designed for close-tolerance work where low expansion, surface hardness and dimensional accuracy are central. USG identifies it for splash-cast moulds and models used with phenolic, polyester and epoxy resins.

A strength number is not a product selector

It is tempting to rank every product by compressive strength and buy the highest number. That misses the job. Pottery moulds need useful absorbency. Tooling moulds need dimensional control and hard surfaces. Hollow castings need workable slurry and green strength. Waste moulds often need economy and easy removal. The right product balances the property your process actually depends on.

How to mix plaster and gypsum cement consistently

Most disappointing casts are process failures, not bad bags. USG's mixing procedure emphasizes standardizing water purity and temperature, water-to-plaster ratio, soaking time, mixing energy and batch size.

Water first, powder by weight: sift evenly, soak fully and mix with a repeatable procedure.
  1. Start clean. Old set plaster is an accelerator. Clean buckets, blades and tools prevent random changes in set time.
  2. Weigh the water and powder. Do not estimate by eye or use a generic two-to-one recipe across every product. Use the current manufacturer ratio for the exact material.
  3. Put water in the bucket first. Use clean, drinkable water at a consistent temperature. Temperature swings can change set behaviour.
  4. Sift plaster into the water. Strew it slowly and evenly instead of dumping a large mass into the bucket.
  5. Let it soak. USG recommends allowing the plaster to soak for approximately 2–4 minutes so particles wet out and trapped air can escape.
  6. Mix consistently. USG gives a general mixing range of approximately 2–5 minutes to cream the slurry. Follow the product-specific procedure and avoid mixing into the set.
  7. Control air. Keep the blade submerged and avoid a deep vortex. Entrained air becomes pinholes, weak spots and lost surface detail.
  8. Pour promptly. Size the batch so pouring can generally be completed within about five minutes after mixing. For fine detail, pour carefully and use controlled vibration where appropriate.
  9. Let the cast dry properly. A cast can feel hard while still holding excess water. Final strength and finishing behaviour depend on adequate, uniform drying.

Do not improvise with additives: USG notes that salt may accelerate set but can materially reduce final strength. Retarders also reduce strength and should be used sparingly. A product formulated for the required set time is usually a better answer than trying to reformulate the bag on the shop floor.

Safety: never use casting plaster directly around the body

Plaster gives off heat as it sets and can become dangerously hot. Never make a rigid plaster cast that encloses a hand, foot, face or other body part.

For life casting, use a skin-safe mould material intended for body contact, such as an appropriate alginate or certified skin-safe silicone. Pour plaster or gypsum cement into the completed mould only after the mould has been removed from the person.

  • Wear suitable eye protection and respiratory protection as directed by the current SDS and product label.

Frequently asked questions

Is Plaster of Paris the same as moulding plaster?

The terms overlap in everyday use, and USG No. 1 Moulding Plaster is often described as Plaster of Paris or soft plaster. But branded products can have different consistency, set and strength characteristics. Treat the product data—not the casual name—as the specification.

Can I use contractor gauging plaster for mould making?

It may work for some temporary moulding or architectural-plaster tasks, but gauging plaster is primarily designed to be mixed with lime putty for plaster finishes. Do not assume it will match a purpose-formulated casting, pottery or tooling product.

What is the best plaster for silicone moulds?

For simple decorative work, moulding plaster may be enough. Hydrocal White is a strong all-around upgrade for detailed or delicate castings. Hydro-Stone is better when maximum hardness and durability matter. The mould design and release system also matter.

What is the best plaster for ceramic slip-casting moulds?

Use a pottery plaster such as USG No. 1 Pottery Plaster. Ceramic production depends on controlled absorbency and mould life, not simply maximum compressive strength.

What should I use for a precision case mould?

Does adding more water make plaster easier to pour?

Yes, but extra water generally increases porosity and reduces density and strength after drying. Use the specified ratio and select a product with the flow characteristics your job needs.

Common causes include dirty tools or buckets, warm or inconsistent water, an inaccurate ratio, long or inconsistent mixing, aged or poorly stored material, and unintended accelerators.
