Broken casts, failed moulds and clean sanding dust are not necessarily garbage. With controlled heating, cured plaster can be converted back into usable casting powder—reducing waste and saving money.
Why can’t you simply grind it up and add water?
When Plaster of Paris sets, it does more than dry. It chemically reacts with water and forms new, interlocking gypsum crystals. That water becomes part of the crystal structure. Grinding a hardened cast produces powdered gypsum—not fresh Plaster of Paris. Adding more water only makes wet gypsum; it will not properly set again.
To make the powder reactive again, it must be calcined: carefully heated to remove some of its chemically bound water. This converts set gypsum back toward Plaster of Paris so it can react with water and harden again.

What you’ll need

- Oven-safe metal tray
- A dedicated workshop oven that will never be used for food
- N95 respirator or better

- Airtight bucket or moisture-resistant bag
How to recycle set plaster

Keep it clean.
Remove paint, wood, metal, mould release, dirt and other contaminants. Contamination can weaken the recycled batch. Use dirty material only as non-critical filler—or dispose of it appropriately. -
Air-dry damp material.
This removes free surface moisture so the plaster heats more evenly. Air-drying alone does not make set gypsum reusable. -
Crush and sieve it.
Break large pieces into small fragments and crush them into powder. Sanding dust can usually be sieved directly. A fine, even particle size promotes more consistent heating. -
Calcine the plaster.
Spread it in a thin, even layer on a metal tray. Heat it at approximately 160–180°C (320–356°F).- Fine powder: approximately 1–2 hours
- Small crushed pieces: approximately 2–4 hours
- Stir thicker layers occasionally to promote even heating

Cool, crush and sieve again.
Allow the material to cool completely before breaking up clumps and passing it through the sieve again. -
Store it dry.
Seal the reclaimed powder in an airtight container. Like new plaster, it will absorb moisture from the air and gradually lose performance.
Always test before making a full batch
Appearance alone cannot confirm that the material has been calcined correctly. Make a small test mix and record the powder weight, water weight, working time, set time and finished hardness.
Recycled plaster can be finer and less consistent than new material, so its water demand and set time may change. Avoid automatically adding extra water to slow the set—excess water generally reduces finished strength.

For better consistency, begin by replacing a small portion of fresh plaster with reclaimed material. Increase the recycled percentage only after testing. A heavily recycled blend may work for non-critical applications, but there is no universal ratio that guarantees acceptable strength.
What not to expect
Workshop-recycled plaster may not reproduce the strength, absorption, consistency or working time of fresh pottery plaster, Hydrocal® or Hydro-Stone®. Specialized gypsum products are manufactured under controlled conditions that cannot be duplicated reliably in a workshop oven.
Never use homemade recycled plaster for medical, dental, structural, food-contact or safety-critical applications.

Start with one small tray
If the test mixture sets firmly and performs well enough for its intended job, you have turned shop waste into usable material. Keep the batch clean, document what worked and scale up gradually.
Technical note: This is a small-scale workshop reclamation method, not a substitute for controlled commercial gypsum manufacturing. Results will vary with the original plaster, contamination, particle size, heating conditions and storage.
