Stop Clogging Sandpaper: Try Sanding Screen on Plaster Castings
Regular sandpaper can clog quickly when you use it on Casting Plaster or Plaster of Paris. Drywall sanding screen is a simple alternative that cuts quickly, sheds dust and can last much longer.
We recently saw a plaster maker using an open-mesh sanding screen instead of ordinary sandpaper. It was one of those wonderfully simple ideas that makes you ask, “Why didn’t I try that before?”
The maker used the screen to remove mould lines and smooth small Plaster of Paris castings. The dust passed through the open mesh instead of packing into the abrasive surface.
The result was faster sanding, less clogging and fewer stops to replace worn-out sandpaper.
The simple idea
Use drywall sanding screen on cured plaster castings. Start with 120 grit for seams and rough areas. Follow with 180 or 220 grit for a smoother finish.
What Is Drywall Sanding Screen?
Drywall sanding screen is a tough mesh coated with abrasive grit. It is normally sold for sanding drywall compound, patching material and plaster.
Unlike solid sandpaper, it has hundreds of small openings. Plaster dust can fall through those openings instead of building up on the sanding surface.
Regular sandpaper
- Dust sits on the surface.
- The paper can clog quickly.
- Edges may tear during detail work.
- It may need frequent cleaning or replacement.
Sanding screen
- Dust can pass through the mesh.
- The abrasive stays useful longer.
- It can be bent around curved pieces.
- Many screens can be used on both sides.
Why It Works Well on Plaster
Plaster is easy to shape, but it creates a very fine powder when sanded. That powder quickly fills the spaces between the grains on ordinary sandpaper.
An open sanding screen gives the dust somewhere to go. You still create the same amount of dust, but less of it stays trapped in the abrasive.
This does not make the screen truly “self-cleaning.” However, a quick tap or gentle brush can remove much of the loose dust and expose the cutting surface again.
What Grit Should You Use?

Start gently
Plaster is softer than wood or metal. Let the abrasive do the work. Heavy pressure can flatten details, round sharp edges or dig grooves into the casting.
How to Try the Technique

Let the casting dry.
Do not sand a piece that is still warm, damp or soft from the mould. A damp casting can tear, smear or lose fine detail. -
Set up a dust-catching tray.
Place a wire rack over a shallow workshop tray. Sand above the rack so loose plaster dust falls into the tray instead of covering the table. -
Cut a manageable piece of sanding screen.
A small rectangle is easier to control than a full sheet. Fold it only if you need a firmer sanding edge. -
Begin with 120 grit.
Use light strokes to remove the mould seam, casting gate or uneven material. Stop often and check your progress. -
Move to a finer grit.
Use 180 or 220 grit to remove coarse scratches and prepare the casting for paint or sealer. -
Remove the remaining dust.
Use a soft brush or a HEPA-filtered dust extractor. Avoid blowing the dust from the piece with compressed air.
Can You Wet-Sand Plaster?
Some drywall sanding screens are waterproof and can be used wet. A little moisture can reduce airborne dust and help prevent clogging.
However, unsealed gypsum absorbs water. Too much water can soften the surface, blur small details or create a weak, chalky finish.
If you want to test wet sanding, use a fully dried casting and only a small amount of water. Try it first on a failed casting or a hidden area. Do not soak the piece.
Important: The dust still needs to be controlled
Sanding screen reduces clogging. It does not make plaster dust disappear.
- Work outside or in a well-ventilated work area.
- Wear a properly fitted particulate respirator.
- Use safety glasses when sanding above a tray.
- Keep food and drinks away from the work area.
- Use a HEPA-filtered vacuum or damp cleanup method.
- Do not sweep dry plaster dust or blow it with compressed air.
Check the safety information for the exact casting product you use. Some modified plasters, fillers, pigments and casting compounds may require additional protection.
A Few Ways to Get Better Results
Support delicate castings
Hold thin sections close to the area being sanded. Do not place pressure on long arms, narrow stems, ears or other fragile details.
Use a sanding block on flat bases
Wrap the screen around a flat sanding block when levelling the bottom of a pot, coaster, tray or figurine. This helps keep the base flat instead of rocking from side to side.
Use small pieces for curves
Small strips can follow rounded edges and shallow curves more easily. For very fine details, use a small sanding sponge, needle file or folded piece of finer abrasive.
Keep workshop tools out of the kitchen
A cooling rack and baking tray make an inexpensive dust-catching station, but once they are used for plaster, keep them in the workshop. Do not return them to food use.
Is Sanding Screen Worth Trying?
Yes. For makers who sand many Plaster of Paris or gypsum castings, sanding screen is an inexpensive idea with very little downside.
It will not replace every abrasive. Sanding sponges and ordinary paper are still useful for tight corners and very fine finishing. But for mould seams, bases and general shaping, an open-mesh screen can be faster, easier to clean and more economical.
Our suggested starting combination
Try 120-grit screen for shaping and 220-grit screen for final smoothing. Test both on a spare casting before using them on an important piece.
