Marine-grade polyester gelcoat is the pigmented surface layer that gives many fiberglass boats and moulded parts their colour, gloss and environmental protection. Successful repairs require the right gelcoat type, careful surface preparation, controlled MEKP catalysing and enough film thickness without runs, porosity or trapped contamination.
Gelcoat is not ordinary paint. It is a polyester resin system designed to cure as a substantial film. Product formulas, permitted catalyst ranges and application conditions differ, so the technical data sheet for the exact gelcoat controls the job.

Choose the right gelcoat
Waxed versus unwaxed
Unwaxed laminating gelcoat remains tacky at the air-exposed surface so a following layer can bond. It is commonly used against a mould or below additional laminate. Waxed finishing gelcoat contains a surfacing agent that rises during cure and excludes air, allowing the exposed surface to cure hard. Some systems use a separate surfacing additive or film instead. Confirm the product—not just the colour.
Colour and compatibility
Age, UV exposure and previous repairs can change a boat’s apparent colour. Compare a cured sample, not wet gelcoat alone. Confirm that the gelcoat is compatible with the existing laminate and any primer, filler or previous coating. Adhesion over cured epoxy requires explicit system approval and suitable preparation.

Step-by-step method

Diagnose the damage
Determine whether the defect is cosmetic oxidation, a scratch, crazing, a blister or damage into the laminate. Repair wet core, delamination or structural fiberglass before restoring the cosmetic surface.

Remove weak material
Grind or sand away loose, cracked and contaminated gelcoat. Feather the repair into sound material and create a shape that can be filled without a sharp unsupported edge.

Clean and dry
Remove dust, wax, polish, salt and moisture using cleaners approved for the system. Allow solvents to evaporate completely. Do not spread contamination with a dirty rag.

Match and test
Tint only with compatible pigment and within the supplier’s limit. Catalyse a small sample and let it cure before approving the colour and finish. Record the formula for later batches.

Condition and calculate
Bring the surface, gelcoat and shop into the manufacturer’s permitted temperature range. Stir the gelcoat thoroughly without whipping in air, then calculate a manageable batch using the stated MEKP range and measurement method.

After full cure, remove the waxy surface residue as directed, level the repair with a controlled wet- or dry-sanding sequence and polish progressively. Avoid cutting through the new film at feathered edges.

Safety and limits
MEKP is a highly reactive organic peroxide. Wear the PPE specified by the SDS, provide suitable ventilation, keep ignition sources away and prevent MEKP contamination with promoters, accelerators, metals or incompatible materials. Never return mixed material to its original container.
Spraying creates additional vapour, mist, fire and exposure hazards and requires suitable equipment, controls and training.
Frequently asked questions
Why is my gelcoat still tacky?
An unwaxed product can remain tacky where exposed to air. Under-catalysing, cold conditions, incompatible additives or poor mixing can also prevent cure. Verify the exact product and data sheet before attempting a correction.
Can I brush gelcoat?
Some gelcoats can be brushed or rolled for small repairs, while others are formulated for spray or mould application. Use the permitted method and do a test panel.
Can gelcoat go over epoxy?
Only when the gelcoat and epoxy manufacturers approve the combination and the cured epoxy is prepared exactly as directed. Do not assume polyester gelcoat will bond reliably to every cured epoxy surface.
How do I match an aged hull colour?
Clean and polish an adjacent representative area, make small compatible tint adjustments, and judge a fully cured sample in the same light before mixing the repair batch.
