Gelcoat can fade, chalk, scratch, chip and develop fine cracks while the laminate beneath remains sound. The repair method depends on depth and cause. Oxidation is a surface condition; a deep crack that moves under load may signal laminate flexing or structural damage.

Diagnose first. Polishing cannot repair a crack, and filling a stress crack without correcting movement often leads to its return.

Step-by-step method

  1. Clean and diagnose

    Wash away salt and dirt, then remove wax. Inspect under varied light and flex the area carefully. Widespread cracking, recurring stress or laminate damage needs a structural assessment.

  2. Restore a colour reference

    Compound a nearby sound area enough to reveal the actual colour beneath oxidation. Match to that surface, recognizing that aged gelcoat may vary across the boat.

  3. Prepare the defect

    Feather a scratch or chip and remove loose edges. Open spider cracks only enough to reach sound material and create a shape the repair material can fill.

  4. Mask and test

    Protect the surrounding finish and make a small colour/cure test. Confirm catalyst or mix ratio, working time and air-cure method for the exact gelcoat.

  5. Fill slightly proud

    Place material without trapping air and leave enough height for levelling. Use multiple applications when depth or shrinkage requires it.

  6. Cure completely

    Maintain the allowed temperature and exclude air with the specified waxed product, film or additive where required. Do not sand a soft or under-cured patch.

  7. Level and polish

    Block-sand the repair through planned wet-abrasive stages, keeping the surface clean. Compound and polish until gloss matches, then protect the finish as recommended.

Frequently asked questions

Can oxidation be repaired without new gelcoat?

Often, mild oxidation can be removed by cleaning, compounding and polishing. Severe oxidation may leave too little sound gelcoat or require refinishing.

Why do spider cracks return?

The underlying part may still flex, the crack may not have been opened to sound material, or the repair chemistry and cure may be inadequate.

How do I match aged gelcoat?

Clean and compound a nearby area, make small cured test samples and adjust in controlled amounts. Wet material rarely looks identical to the final polished cure.

Can I repair gelcoat with epoxy?

Epoxy may be used for some underlying repairs, but finishing polyester gelcoat over epoxy requires a compatible, fully cured and properly prepared system. Follow both manufacturers’ guidance.
